ABL difficult cold starting or poor glow operation

Engines: 1.9 Diesel · ABL

Symptom

Hard cold starting, extended cranking or signs that the glow system is not operating normally on an ABL diesel.

First checks

Check the glow-system strip fuse and supply first. Confirm voltage reaches the glow plugs when pre-glow is commanded. Check relay J52 and the glow plugs. If the commanded glow period is wrong, investigate the temperature input and ABL glow-control system rather than changing plugs blindly.

Likely / confirmed cause

Loss of power through the glow circuit, a failed fuse, relay, glow plug or control/temperature input can reduce or prevent pre-glow. The ABL uses a dedicated glow-control arrangement that drives relay J52.

Confirmed fix

Repair the failed part identified by testing, such as the strip fuse, wiring, relay or defective glow plug, then confirm the glow circuit draws current and operates for the expected cold-start period.

Useful parts / references

Glow relay J52, strip fuse and four glow plugs. Confirm the exact relay/control arrangement for the vehicle before ordering parts.

ACV loses power or drops into limp mode under load

Engines: 2.5 TDI · ACV · Years: 1996 to 2003

Symptom

Noticeable loss of power under load, sometimes with the engine entering limp mode because boost control is outside the expected range.

First checks

Read stored engine fault codes first. Inspect the hoses connected to N75 for splits, loose ends, oil damage or leaks. Check the N75 connector and wiring. Confirm the boost-control actuator and hose routing before replacing components.

Likely / confirmed cause

A leak or fault in the N75 boost-control circuit can cause incorrect boost pressure. T4-Wiki notes that hose leaks are common and complete N75 failure is less common.

Confirmed fix

Repair any confirmed leaking or damaged boost-control hoses and retest. If wiring, hoses and actuator operation are sound but N75 fails testing, replace the correct N75 valve and verify boost control afterward.

Brake lights fail with warning light, limp mode or no throttle response

Engines: General T4 · Years: 1990 to 2003

Safety warning: Do not continue driving where braking, steering, oil pressure, severe overheating or another safety-critical condition may be affected. Diagnose safely or use professional assistance.

Symptom

Brake lights fail or behave incorrectly, sometimes accompanied on suitably equipped T4s by an engine/ABS warning, limp mode, throttle cut or an automatic selector that will not release.

First checks

Check the brake lights immediately. If they do not work correctly, treat the van as unsafe for road use until repaired. Check bulbs and fuse, inspect the brake-light switch and its adjustment, inspect the connector/wiring, and read engine or ABS fault codes where available.

Likely / confirmed cause

A misadjusted or failed brake-light switch, damaged wiring or incorrect/failed brake-light bulbs can produce an implausible brake signal. On T4s whose control systems monitor the signal this can also trigger warnings or engine derating.

Confirmed fix

Restore reliable brake-light operation first. Adjust or replace the confirmed faulty switch, repair wiring or fit the correct bulbs as required, then clear/recheck relevant faults and confirm the brake signal changes correctly.

Useful parts / references

Brake-light switch examples include 191 945 515 B (2-pin) and 1C0 945 511 A RDW (combined 4-pin on applicable later vehicles). Confirm the fitted version before ordering.

Charging light stays on, flickers or battery voltage is low

Engines: General T4 · Years: 1990 to 2003

Symptom

Battery warning light remains on or flickers with the engine running, the battery repeatedly goes flat, or charging voltage is too low or too high.

First checks

Measure charging voltage at the battery with the engine running; T4-Wiki gives roughly 13.8 to 14.5 V as a useful normal range. Inspect B+ connections, battery and engine/body earths, and the D+ or L excitation circuit as appropriate for model year. Check the regulator and brushes before assuming the whole alternator is defective.

Likely / confirmed cause

Possible causes include regulator or brush wear, alternator diode faults, poor or corroded high-current connections, or a fault in the D+/L excitation and warning-light circuit.

Confirmed fix

Repair the confirmed wiring or connection fault, or replace the failed regulator/brush pack or alternator as testing dictates. Recheck charging voltage and warning-light behaviour after repair.

Useful parts / references

Alternator regulator/brush pack or alternator as applicable. Exact alternator and regulator vary by engine, equipment and model year.

Starter cranks but engine will not fire and dash lights drop out

Engines: General T4 · Years: 1990 to 2003

Symptom

The starter turns the engine normally but it will not start. A strong clue is that dashboard warning lamps which were on with the ignition disappear while the key is held in the start position.

First checks

Watch the instrument warning lamps during cranking. Check ignition-switch terminal 15 supply while the key is held in the start position. For a no-crank fault also check terminal 50, battery connections and starter wiring before condemning the switch.

Likely / confirmed cause

A worn ignition/starter switch can lose the ignition supply at terminal 15 during cranking even though the starter itself still operates.

Confirmed fix

If voltage testing confirms the ignition/starter switch is dropping the required supply during cranking, replace the faulty switch and recheck starting and accessory operation.

Useful parts / references

Ignition/starter switch (ZAS). Verify terminal 15 and terminal 50 behaviour before replacement.
